This threat is about how I made a pancake downrigger weight and its mold.

I've made a few cannon ball weights in the past using orange plastic floaters and iron inserts and lead, but was not happy with them. Not heavy enough and the drag and blowback were just too great, rendering these balls ineffective for my application. So decided to try with the pancake weights and see how it works.

Part 1: The mold

Got hold of an old 5 L can of contact glue and cut across with a grinder about 4 cm from the base. The top section went to the rubbish bin. Filed the edge to smooth it a bit.



The base is about 18 cm in diameter. I want to make 10 Lb weights (about 4.5 kg). This is equivalent to about 400 cm3 of lead.

Got some putty and after mixing it properly, applied it along the perimeter of the base. Took some time as one needs to do it carefully to have it more or less leveled and smooth. Keeping wet hands helps, as the putty starts getting tacky and manipulating it becomes a bit annoying. The putty will "round-up" the pancakes in order to have the edges nice and hydro-dynamic. 







The idea is to cast the two halves separately, one by one, and them join them with s/s bolts. Each halve will take about 200 cm3 of lead. I used a graduated syringe to insert 200 ml of water into the mold with the putty. It fills exactly to the top line of the putty!

After the putty was cured, I drilled 3 holes in  the base using a 7.5 mm bit. This is where the bolts joining the two halves will be inserted. The holes, in addition to securing the halves together, will accommodate the bolts fixing the tail - either in s/s or perspex/fiberglass).




Depending on the application, one can use s/s tails and bend them to one side in order to have the pancake weight move away from the boat whilst trolling.

Part 2: Pouring the lead

So we made the pancake weight today. Like Apollo 13, this was a "successful failure"  :hehe:

I went to my dad's and had my bruder Manuel Junior to help me.  :tkx: .

We only had about 2 kg worth of lead to give it a try and see what we could come up with and if it would work at all.

Got the mold ready with 3 small poorman's dowels, vaseline and chuck the lead in the fire.






It took a while but eventually we got it all melted. We then realized it was a bit heavy, so the two of us grabbed the old can and poured the lead into the mold.




Let it cool off for a while. We then realized we had almost no lead left in the can. So, this would have to be a once off exercise.




Extracting the pancake from the mold was a mission. Despite all the vaseline, the lead got stuck to the base of the mold and despite decreasing levels of gentle encouragement we eventually had to destroy the mold to take it off.

This is what the weight looked like downside and upside...





... and this is how the mold ended up... oh well, at least we had one terrible looking pancake weight made!




So we decided to give it a bit of treatment and try to save the day... it took a lot of scratching...


... and hammering...



At the end, we got it weighting exactly 5 Lb! Well, off to finishing it.

Got some left over perspex and cut a set of tails. Made a supporting clip with 1.5 mm s/s wire joined to a large swivel.



6 mm s/s nuts and bolts to secure it and this is what it looks like now.



... and how it will be used on the boat...




I couldn't resist so took it to the club's pool and swam it! Very happy with the way it tracks! Absolutely straight and no wobbling whatsoever! Got some odd faces from the rest of the guys at the bar :hehe:


Will spend some time putting
some putty to round up some sharp edges, a coat of black spray paint so stay tunned for Part 3.
